Challenge

A consumer appliance program needed sellable units eight weeks before its injection molds could be qualified. Redesigning the launch schedule around tooling would have missed the retail window.

Constraints

  • Cosmetic A-surfaces adjacent to molded parts from the same SKU
  • UL-adjacent flammability expectations for mains-powered devices
  • Fixed per-unit cost ceiling for the pilot batch

Engineering approach

The enclosure set was re-nested for MJF with revised rib geometry to survive powder-bed production, vapor-smoothed and dyed to match the molded target finish. Assembly hardware and inserts were installed in-house so units arrived line-ready.

Results

  • Pilot units shipped while tooling was still being cut
  • Design feedback from the pilot led to two mold revisions before steel was finalized
  • Bridge parts remained visually consistent with later molded production
